Common Faults of Mercedes Sprinter W906 2.2 CDI

About this model

The Mercedes Sprinter W906 is the generation produced from 2006 to 2018 and without a doubt the best-selling light commercial van in BiH over the past fifteen years. We see them daily in the workshop, from tradesmen and delivery companies, through transport firms, to converted camper variants and minibuses. In Banja Luka and the surrounding area, the number of registered Sprinters runs into the thousands, and used examples ranging from 100,000 to 500,000 kilometres are completely normal. This generation is key because it brought the OM646 engine (up to mid-2009) and the OM651 (from 2009 onward), which behave quite differently in everyday work and in terms of maintenance needs. Owners buy a Sprinter for its load capacity, chassis durability, and the fact that spare parts are not a problem, but like every working diesel, it demands discipline in maintenance to live up to its reputation.

Engines and variants

In BiH, this model is most commonly available with the following engines.

OM646 (646.984/986/989) - the older 2.2 CDI engine with the timing chain on the flywheel side, Delphi/Bosch common rail system, output range 88-150 HP in the Sprinter. This is the more robust of the two engines when it comes to timing and injectors, but it suffers from variable-geometry turbo problems where the VNT vanes seize over time, and from issues with the EGR valve and EGR cooler, which often leaks coolant into the intake system. It is mostly bought by tradesmen and smaller firms who need a reliable workhorse without too much electronics. Spare parts are available and affordable, fuel consumption sits in a realistic range of 9-11 litres on combined driving depending on the load.

OM651 (651.955/956/957) - the new 2.2 CDI with a twin timing chain on the flywheel cover, early-generation Delphi/Siemens piezo injectors and significantly stricter requirements for oil and fuel. The timing chains and tensioners are the main weak spot, they stretch as early as 150,000-200,000 km, especially with the extended service intervals quoted by the manufacturer. The early Delphi piezo injectors are the second weak point, later batches with Bosch solenoid injectors are significantly better. It is chosen by anyone looking for more power, lower motorway revs and the combination with the 7G-Tronic automatic for long trips.

Reliability and reputation on the BiH market

The Sprinter W906 with the 2.2 CDI engine is built for work, not for show, and that becomes obvious very quickly on BiH roads. Examples with 400,000 and 500,000 kilometres are not rare if the owner kept short service intervals, changed oil every 10,000-15,000 km instead of Mercedes' recommended 25-30,000 km, and reacted to chain rattle on time. The chassis, suspension and bodywork are extremely durable, we see them with corrosion on the sills and rear arches, but the load-bearing parts last a long time. The biggest problem for buyers of a used Sprinter is the vehicle history, because vans are usually sold after they already have several hundred thousand kilometres of hard work behind them, often without proper service books and with repairs nobody documents. Parts are available in Banja Luka at reasonable prices, both OEM and quality aftermarket brands such as FAG, INA, Bosch and Pierburg, which still keeps this van a rational choice for a tradesman or small firm that treats the vehicle as a working tool, not a status symbol.

Common faults we see

From our practice, here is what most often comes in for repair on this model.

1. Stretched timing chain (OM651)

Symptom: A characteristic rattle or clatter on a cold start for the first few seconds, later the warm engine starts rattling too. Fault code P0016 or P0017 (camshaft and crankshaft correlation), rough running, loss of power.

The OM651 has two chains, a short one at the top for the camshafts and a long one below from the crankshaft, with tensioners that rely on oil pressure. With an extended service interval and poor oil, the tensioner loses pressure, the chain stretches, the guide rails wear out. This combination led Mercedes in 2014 to recall over 100,000 vehicles in Europe.

Advice: If a Sprinter has over 200,000 km and the chain has not been done, plan the job as preventive maintenance. The chain is replaced from behind the flywheel, a demanding job, but an important one. Never skip replacing the tensioner and guide rails once the cover is off.

2. Injectors (Delphi piezo on OM651)

Symptom: Hard cold start, smoke at the exhaust, rough idle, blow-back into the engine due to compression loss from a leaking injector, fault codes in the P0201-P0204 range.

The early OM651 used Delphi piezo injectors that showed a drop in reliability already in the 150,000-200,000 km range. Bad diesel, water in the fuel and fuel filter failures speed up the fault. Later batches with Bosch solenoid injectors are significantly better.

Advice: At the first symptoms we pull the injectors and put them on the test bench. Often it is enough to recondition one or two, not all four. Change the fuel filter every 30,000 km without fail and watch the quality of the diesel you fill up with.

3. EGR valve and EGR cooler

Symptom: Loss of power, smoke at the exhaust, fault code P0401 or P0402, coolant disappears with no visible leak (in the case of the EGR cooler), white smoke from the exhaust.

A Sprinter that mainly drives in town, with lots of cold starts and short trips, clogs the EGR system with soot and carbon. On the OM651, the EGR cooler is particularly sensitive, when it fails coolant goes into the intake system and the engine starts drinking coolant while the owner cannot find where it is leaking.

Advice: The EGR valve can be cleaned, but if it is worn out it is better to replace it. The EGR cooler is not serviced, it is replaced as a whole. Check the coolant level every 1,000 km if you suspect this fault.

4. Variable geometry turbocharger (VNT)

Symptom: No power above 2,000 rpm, smoke at the exhaust, blue haze under acceleration (oil leak), whistling from the engine bay. Fault code P0299 (underboost) is typical for this fault.

The Garrett turbo on the 2.2 CDI has vanes that seize due to carbon deposits. Drivers who do not give the engine a proper run on open roads and keep low revs damage the turbo more quickly. The turbo bearing also gives up at high mileage, especially if the oil is rarely changed.

Advice: Before replacement we always check the actual and requested boost pressure values on diagnostics. Often the problem is the actuator or the electronic control, not the turbo itself. If it is replaced, we always clean the intercooler and change the hoses.

5. DPF filter and regenerations

Symptom: DPF warning light on the dashboard, limp mode, increased fuel consumption, sluggish acceleration. Vehicles that only do urban deliveries come in for service every three months with the same story.

All Sprinter W906s from 2007 onward have a DPF. If the vehicle does not run a regeneration on the open road (50+ km/h, warm engine, at least 10-15 minutes of driving), ash builds up and the filter clogs. Short city trips are the silent killer of the DPF on these vans.

Advice: A forced regeneration via diagnostics solves about 70 percent of cases. If the filter loading is over 80 percent, the filter goes for chemical or thermal cleaning. Removing the DPF is illegal and we do not do it, plus your vehicle will fail the annual inspection.

6. Dual-mass flywheel

Symptom: Vibrations at idle, rumble or knock when starting and shutting down, jerking when pulling away, uneven clutch pedal feel.

A Sprinter with a load and a trailer (often trailers, campers) wears out the dual-mass faster than passenger cars. Typical life ranges from 200,000-300,000 km depending on driving style and load, but under heavy use it can fail earlier. It often shows up together with a worn clutch.

Advice: When the clutch is being replaced we always look at the dual-mass, and do them together if the owner is more than 100,000 km past the last replacement. Investing in both parts at once always works out cheaper than two separate jobs with the gearbox out.

7. Sill and rear wheel arch corrosion

Symptom: Visible rust along the sills, around the rear wheel arches, at the bottom of the doors. Appears from around year ten onward, especially on examples from coastal areas or with lots of winter city use.

The Sprinter W906 has a well-known weakness for corrosion around the rear wheels and sills. Road salt in winter and load handling that damages the paint make it worse. In BiH the most at-risk examples are those imported from Germany and Austria with many winter seasons behind them.

Advice: Before buying, an inspection on a lift is a must. If the arches and sills are already rotten, the repair is expensive and extensive, look for another example. Preventive anti-corrosion treatment every 2-3 years extends the life of the bodywork.

8. Mass airflow (MAF) and pressure (MAP) sensors

Symptom: Loss of power, increased fuel consumption, smoke at the exhaust, fault code P0100 or P0101 (MAF), or P0235 or P0238 (MAP), rough idle.

Carbon dust from the EGR and a poor air filter quickly foul the MAF sensor. When the engine is already worn, this is one of the first sensors to throw a fault. The MAP sensor suffers on the oily intake manifold from EGR exhaust gases.

Advice: The MAF sensor can be cleaned with a special sensor spray, never with petrol or other solvents. If cleaning does not help, it is replaced. Bosch or VDO originals last a long time, cheaper aftermarket brands often fail within a couple of months.

Service and maintenance

The Sprinter 2.2 CDI demands short service intervals, oil every 10,000-15,000 km depending on operating conditions (shorter in town and with load, longer on open roads), never the official Mercedes 25-30,000 km which are a disaster for the timing chain and the turbo. Oil must meet specification MB 229.51 or 229.52 (5W-30 low-ash, DPF-compatible), never cheap alternatives. Fuel filter every 30,000 km, air filter every 40,000 km, cabin filter once a year. The timing chain has no fixed interval per Mercedes, we recommend a check with diagnostics and a listen at 200,000 km and a preventive replacement if the owner plans to keep the vehicle long-term. Coolant every four years, the oil in the rear differential (rear-wheel drive or 4x4) is changed at 80,000 km and that is an interval that is often forgotten.

Which oil for a Sprinter W906 2.2 CDI

The only correct oil is synthetic 5W-30 to specification MB 229.51 (for vehicles with a DPF, which is practically all of them from 2007 onward) or MB 229.52. This specification means low-ash (low SAPS) oil that will not clog the DPF with extra ash. Castrol Edge LL, Mobil 1 ESP, Shell Helix Ultra ECT and Total Quartz Ineo MC3 are proven choices. Cheap oils without this specification shorten the life of the DPF, the chain and the turbo, and saving fifty KM on a service can cost you several thousand KM in repairs.

Owner tips

  • If your Sprinter is mainly a city workhorse, take it out once a month for a 30-40 km motorway run so the DPF can complete a full regeneration
  • Before buying a specific example: use the VIN to pull the full vehicle history through carVertical. International registers usually give you real odometer readings by date, recorded accidents, the number of previous owners, and theft or total-loss indicators. We consider it mandatory before buying any used van, especially imports from Germany and Austria where the Sprinter often had multiple owners and hard use.   • Change the fuel filter strictly at 30,000 km, a cheap part that protects the injectors from a serious fault
  • Listen to the engine on a cold start, chain rattle for the first 3-5 seconds is an early warning light, do not ignore it
  • Use only oil with MB 229.51 or 229.52 specification, not a "quality replacement" from an unbranded source without paperwork
  • When buying a used Sprinter, always insist on checking the DPF status and fault codes on diagnostics, not just a visual body inspection

Frequently asked questions

Is the Mercedes Sprinter W906 2.2 CDI reliable for 500,000 km?

It is, but only with disciplined maintenance. We have seen Sprinters past 600,000 km still working for delivery firms without major problems. The key is a short oil interval in the 10-15,000 km range, timely replacement of the timing chain on the OM651 engine, and that the engine has not been abused by hours of idling.

OM646 or OM651, which engine is the better choice?

The OM646 (up to mid-2009) is simpler and more reliable when it comes to the timing setup, but it is weaker and technologically older. The OM651 (from 2009) has more power and lower fuel consumption, but demands a more careful approach because of the chain and the injectors. For a working van running around BiH, an OM646 with a good history is the safer buy, especially for someone who plans to maintain the vehicle themselves.

Is it worth fitting LPG on a Sprinter 2.2 CDI?

No, because these are diesel engines, and LPG systems on diesels (dual-fuel) are complicated, expensive and do not pay off on commercial vehicles. We do not do gas on Sprinters. If you are looking for savings, you will gain more from proper maintenance and quality filters than from switching to an alternative fuel.

How much does a timing chain replacement on the OM651 cost?

We do not give prices up front because it depends on everything that goes with the chain, the chains themselves, tensioners, guide rails, crankshaft and camshaft gears. The job is demanding because the timing is on the flywheel side and requires the gearbox to come out. The price depends on the actual condition - get in touch for an estimate with the year and mileage and we will give a realistic quote.

Can a Sprinter tow a 2,000 kg trailer?

Yes, the factory tow hitch is rated for 2,000 to 2,800 kg depending on the variant (short or long wheelbase, single or dual rear wheels). Check the specific variant in the registration document. If you regularly tow loads close to the maximum, you wear the dual-mass and clutch out twice as fast as standard intervals.

Why does the Sprinter drink coolant with no visible leak?

The most common cause on the OM651 is a leaking EGR cooler that lets coolant into the intake system, the fluid goes through the engine and out the exhaust so nothing is visible under the engine. Other possible causes are a blown head gasket or a water pump leak that evaporates quickly. Diagnostics from underneath the vehicle and a cooling system pressure test are needed to pinpoint the fault.

Is the Sprinter a good choice for a camper conversion?

Yes, the chassis is load-bearing, the roof is high, and there is a developed ecosystem of conversion parts. For a camper we recommend the OM651 with the 7G-Tronic automatic, it is more pleasant for long trips. Before investing in a conversion, do a full inspection of the engine, chain and bodywork, you do not want a fault to show up after you have invested in furniture and installations.
